Treat high-current accessories as separate circuits fed from an appropriately designed battery system. A winch can draw several hundred amps and should normally connect through heavy dedicated cable and a high-current isolator rather than through a small auxiliary fuse panel. Air compressors also need their own correctly sized supply and protection. Fridges, lighting and electronics can then be distributed through lower-current fused circuits. If a lithium auxiliary battery is added, its DC/DC charger, solar controller and inverter must be selected around the battery BMS limits. Draw a simple circuit diagram showing battery, isolators, fuses, cable sizes and connector ratings before installation. This avoids common problems where one new high-current accessory overloads wiring that was originally installed for light camping loads.
A small voltage loss represents a large percentage of a 12V system's available voltage. High-current loads make the problem worse because every metre of cable and every connector adds resistance. A winch or compressor may draw enough current that a cable which looks physically substantial still loses several volts under load. The result can be slower motors, extra heat, nuisance shutdowns and damaged connectors. Cable sizing should consider current, total circuit length and allowable voltage drop, not just fuse size. Measure voltage at the accessory while it is operating if performance is poor. A system that shows 12.7V at the battery with no load can still fall to an unacceptable voltage at the winch or compressor once hundreds of amps are flowing.
A battery isolator lets a high-current circuit be physically disconnected when it is not required or when maintenance is being performed. This is especially valuable for a winch because the heavy positive cable may otherwise remain permanently energised all the way to the front of the vehicle. Sherpa sells heavy-duty isolation hardware for these applications, but the switch must be rated for the system's DC voltage and continuous/peak current. Mount it where it can be reached without placing the operator in danger and protect the cable between the battery and switch as required by the system design. An isolator is not a substitute for fusing where a fuse or breaker is needed to protect the cable.
Heat damage usually comes from resistance at the contacts or terminals. Common causes are undersized connectors, poor crimping, loose terminals, contamination, corrosion and operating beyond the connector's continuous current rating. Mud and sand can also prevent contacts from fully mating. Use genuine or correctly specified housings and contacts that match both cable size and circuit current. Support heavy cables so their weight is not carried by the plug. After high-current use, a connector should not be excessively hot; discolouration or softened plastic indicates a fault. On trailers and marine equipment, keep plugs covered when disconnected and inspect them after salt exposure.
Over-current protection is primarily there to protect the cable, so it should be located close enough to the power source that an unfused positive cable is not left running through the vehicle. Each major branch may require its own protection based on the cable size and connected equipment. High-current winch circuits are treated differently from normal accessories because winch starting and stall current can be extreme; follow the Sherpa installation instructions and use the specified isolation/protection arrangement. DC/DC chargers, compressors, inverters and auxiliary distribution boards should each have protection suitable for their circuits. Never increase fuse size simply because a fuse keeps opening—the cause may be a short, motor fault or undersized wiring.
